01 | The Challenge: Inconsistent Colors Across Batches, Unstable Lead Times
Client A is a small home appliance manufacturer in Shenzhen, producing humidifiers, heaters, and aroma diffusers. Their previous LED digital tube supplier had three recurring problems during mass production:
-
Inconsistent colors across batches: The same model came out reddish in one batch and orange in another — visually mismatched when assembled into the same product line.
-
Poor brightness uniformity: The white segments had blurred edges, and the black ink printing wasn’t precise enough, causing “bright spots” in some batches.
-
Unstable lead times: Orders were often delayed by 3–5 days, disrupting the client’s production schedule.
The client needed a source manufacturer who could supply consistently over the long term, with the following requirements:
-
Multiple base colors (red / green / blue / yellow / white)
-
1–4 digit displays, including 4-digit clock format
-
Common anode / common cathode options
-
Wide viewing angle, low power consumption
-
Connection type matching their existing assembly process
02 | Our Action: Breaking Down the Problem from PCB to Housing
After receiving the client’s samples and drawings, our engineering team didn’t rush to quote. Instead, we ran a full DFM (Design for Manufacturing) analysis:
-
Material issue: The previous supplier used standard PC material, which wasn’t heat-resistant enough. After long-term exposure to heat from the heater, it would yellow.
-
Printing issue: The black ink precision was insufficient, causing blurred white segment edges and reducing readability.
-
Connection issue: The previous supplier only offered pin headers, forcing the client to add an extra soldering step, increasing labor cost.
03 | Our Solution: PPO Material + Multi-Color + Custom Connections
We submitted a detailed proposal:
Material upgrade: PPO material + black ink + surface film + white epoxy (white segments). Heat-resistant, aging-resistant, and color-stable — ideal for the long-term high-temperature environment of heaters.
Structural customization: 1–4 digits in any combination, including 4-digit clock format, with common anode / common cathode options to match different driver circuits.
Connection customization: Pin header, terminal wire, or FPC — three options to match the client’s existing assembly process and eliminate extra soldering.
Color customization: Red / green / blue / yellow / white base colors, with custom shapes and patterns supported.
Fast sampling: Free design, drawings delivered as fast as same-day, shortening the client’s overall development cycle.
04 | The Result & Value
The client accepted our proposal and completed sample approval within two weeks. Mass production validation showed:
-
Uniform brightness, wide viewing angle, low power consumption: Stable display performance throughout the product lifecycle.
-
Lead time reduced from 15 days to 7 days: The client subsequently added three more models — heater, humidifier, and aroma diffuser — to their digital tube orders.
-
Zero batch returns: PPO material showed no yellowing or brightness degradation under high-temperature conditions.
05 | Conclusion
A good supplier follows the drawing. A great manufacturing partner protects the client before the drawing is finalized.
